ManufacturingBills of materials, orders, the shop floor and unbuilds

Know what a product costs before you make it.

Write the recipe once. Tamra prices it at what its components cost today, adds the labour on its routing, and tells you how many the stock on hand can build. Then time each step on the shop floor, and complete the order into stock at what it actually cost.

An example company and example figures. The cost and the count come from each component’s current cost and the stock on hand.

One gift box, from recipe to stock.

Palm & Co. packs its Khalas date gift boxes in-house. Here is the recipe, and the order that made 48 of them.

1

The recipe prices itself.

Each component is costed at what it costs today, and the routing adds its minutes at each work centre’s hourly rate. Materials 23.50 and labour 4.00 make 27.50 a box, before anything is made.

  • Can build now is the most whole boxes the stock on hand can make, with the component that runs out first.
  • A line can be in grams of something you keep by the kilo: 500 g costs and counts as 0.5 kg.
2

Plan the batch.

A new order from the recipe brings its components, scaled to 48 boxes, and its routing: three steps, each with its minutes and its cost at the work centre’s rate. The estimate is there before you save.

  • Confirming the order creates a work order for each step, the first ready and the rest waiting their turn.
3

Time it on the shop floor.

Each work centre lists its work orders, refreshed every 30 seconds. Start, pause and finish each one; a running clock shows how long it has taken against the plan.

  • Pausing banks a step’s minutes; finishing turns them into labour at the centre’s hourly rate.
4

Complete it at what it cost.

Completing records what was used and what was made. Components leave stock at their own cost, labour comes from the finished work orders, and the boxes come in at AED 27.50 each, blended into their average.

  • If a component is short in the source warehouse, the order won’t complete, and says by how much.
5

Take it apart, keep what’s good.

Two boxes were scuffed in storage. Unbuild takes them apart at what MO-0015 built them for: the dates and ribbon go back on the shelf, the printed boxes are written off, and the labour goes back to its expense account. One journal reverses it.

  • Build it again then starts a new draft for the same quantity, linked to the order it replaces.

Short of dates? It says so first.

Planning adds up what your open orders will use, takes away the stock on hand and what’s already on order, and lists what’s short. An order for 60 boxes needs 60 kg of Khalas dates; there are 12.5.

  • Buy opens a request for quotation with the shortage on it; Buy all puts every shortage on one.
  • A shortage you make yourself opens a new manufacturing order for it.
  • Running it changes nothing. Nothing is saved until you save the order or the request.

What it posts, and when.

Nothing posts while the boxes are being made. Completing posts one balanced entry, and an unbuild posts its reverse. Codes and names are from the chart a new UAE company starts with.

  1. MO-0015Confirmed, on the shop floor

No journal entryConfirming creates the work orders, and the shop floor keeps their minutes. Materials and labour reach the books when the order completes, so no work-in-progress account is used.

Starting, pausing and finishing a step post nothing either.

Capacity

Each work centre’s queued work against its hours a day and its efficiency, from idle to overloaded. A load list, not a schedule.

Routings and work centres

Steps with their minutes per unit, each at a work centre with its hourly cost, daily hours and efficiency.

Orders in cartons

Plan an order in a product’s packaging, such as 2 cartons of 24, and it works in units underneath.

Subcontracted recipes

Mark a recipe as made by an outside vendor, with their fee per unit in its cost.

The day on the floor

Units built this month net of unbuilds, and the orders on the floor, late, or short of a component.

Reports

Each batch’s cost against the product’s average, components used against plan, and each work centre’s hours and labour.
